I have noticed recently that some releases do not unpack because the media file is packed in several subfolders and sabnzbd fails to go high enough up to look for it.
So if the rar file has the folder structure \dir1\dir2\dir3\fileofinterest then it fails to unpack. I will get the error code when I'm home.

Re: Recursive Folder Rar Unpacking
SABnzbd allows nesting of 10 levels.
It's more a protection again endless nesting (which is possible) than a true limit.

Re: Recursive Folder Rar Unpacking
Then it must be something else, I will post a log next time and provide as much info as possible. I can pm a link to the most recent nzb that failed unpacking if that helps?
